I have two STL files of a mechanical foil profile that were originally split only to fit a smaller build plate. I now need them combined into one uninterrupted, watertight body while preserving every millimeter of the original geometry. All dimensions and tight tolerances must stay exactly as they are, so any blend between the two halves has to be perfectly smooth with no change to the air-foil contour. Here’s what I’m after: • Stitch both parts together, eliminate the split line, and return a continuous surface that will pass all mesh-integrity checks (no self-intersections, non-manifold edges, or holes). • Maintain the existing reference dimensions; target deviation should be under 0.05 mm across the joint when compared to the source files. • Supply the final, print-ready STL plus the editable CAD file from whatever software you work in—SolidWorks, Fusion 360, or an equivalent high-precision tool. - Remove cavities from the top and lower foils used to attache the two pieces together. - Create cavities for attaching the foil to the skid. - Add additional screw holes (4 on each skid and elongated foil)) to attache the foil to the skid. I’ll run a section-by-section overlay in my own QA, so please keep the final model clean and well-layered for inspection. If anything in the original files looks inconsistent, flag it before you proceed so we can agree on the fix. Turnaround is flexible but sooner is better. Let me know if you need any other data from me and what software you plan to use, and we can get started right away.

With 5+ years of experience in precision 3D CAD and mesh repair, I can combine your two STL foil sections into a single continuous, watertight body while preserving the original geometry and critical dimensions. I’ll focus specifically on Accurate alignment of both STL halves Removing the existing split/interface Creating a smooth, continuous transition without altering the foil contour Removing the specified cavities from the upper and lower foils Repairing holes, non-manifold edges, self-intersections, and flipped faces Maintaining the original reference geometry and tolerances Verifying the joint against the source geometry, targeting <0.05 mm deviation Final mesh validation for printability and inspection Deliverables Final print-ready, watertight STL Editable CAD/source model in SolidWorks, Fusion 360, or equivalent Clean geometry suitable for section-by-section QA Brief deviation/mesh-integrity check and notes on any inconsistencies found I can use Fusion 360/SolidWorks combined with precision mesh-repair tools depending on the condition of the supplied STL files. I’ll inspect both files first and flag any geometry inconsistency before making changes that could affect the original design. Please send the two STL files and I can assess the split/interface and confirm the best joining method and turnaround.

Hello, The key challenge is joining the two STL halves without altering the original foil profile, while also removing the existing attachment cavities and adding the new skid mounting features without compromising the geometry. I’d reconstruct and merge the halves in a precision CAD workflow, verify the joint against the original geometry, then add the required skid cavities and four attachment holes per skid/foil section. I’d finish with mesh-integrity checks for watertightness, non-manifold edges, and dimensional deviation before delivering the editable CAD and final STL. Can you provide both STL files and confirm the exact locations and dimensions for the new mounting holes?

Merging these two STL files can get tricky, especially with tight tolerances. The risk here is that any misalignment could lead to airflow issues, costing you both quality and performance. If the joint isn’t seamless, you might end up with a part that fails mesh integrity checks. I’d start by carefully analyzing the original geometry. This way, I can stitch the parts together while ensuring the air-foil contour remains unaltered. The goal is to achieve a deviation under 0.05 mm across the joint. I’ll also clean up the model, removing cavities for attachment and adding screw holes as specified. I’ve handled similar projects before, where precision was key. I usually provide revisions as part of my workflow, ensuring everything meets your quality standards. What software do you prefer for the CAD file? Also, do you have any specific requirements for the layer structure?
