I have a nearly finished, high-fidelity digital twin of an autonomous sorting line that still needs a senior Automation / Mechatronics touch before it can be signed off for commissioning. The core bridge between the KUKA KR 180 R3500 ultra, our multi-stage conveyors and all proximity sensors is already built and running; kinematics, basic I/O mapping and initial motion programs are proven in simulation. What remains is the polish and performance work: • Optimise the existing PLC-level logic and motion sequences for smoother throughput and cycle-time reduction. • Integrate a handful of new field devices (additional sensors and a diverter gate) into both the real PLC and the twin. • Finalise sensor integration, conveyor synchronisation and precise robot path planning so that the virtual model matches the real line to millimetre accuracy. Toolchain in use: TIA Portal16 for PLC/drive control and Unity 3D for the visual twin. Acceptance criteria 1. Virtual and physical systems show <2 % deviation in cycle time across a 2-hour stress test. 2. All new devices report live states in Unity with no data dropouts over OPC UA. 3. Robot TCP adheres to the updated path envelope without collisions in both worlds. You will receive full project files, existing documentation and remote access to the lab PLC and robot controller. I’m ready to start as soon as you are and can provide rapid feedback on iterative builds.

Hi I am an automation and embedded systems engineer with over 12 years of experience. I have worked on PLC, robot and conveyor cells where the final commissioning step is not just making things move, but making timing, sensor states, handshakes and robot envelopes match reliably between simulation and the real line. For this project I can review the existing TIA Portal V16 logic, KUKA motion sequence, OPC UA mapping and Unity twin, then tune the PLC-level sequencing for smoother throughput. I can also add the new sensors and diverter gate into the real I/O and twin, validate conveyor synchronisation, refine TCP path planning, and run the 2-hour comparison test so the cycle-time deviation, live Unity states and collision-free path envelope are clearly signed off. A few details I would like to confirm are the exact PLC model, KUKA controller version, current OPC UA tag structure, and whether remote access includes live jogging/test-cycle permission or only observation. I can also support commissioning follow-up if tuning is needed after lab testing. Please contact me to discuss details.

Hi there, It sounds like the challenge here is fine-tuning the integration and performance of the digital twin with the physical sorting line to ensure seamless operation. With experience in optimizing PLC logic and motion sequences, especially using TIA Portal, I'm confident in enhancing the throughput and reducing cycle times. Integrating new field devices, like sensors and diverters, into both the PLC and the virtual model is right up my alley. I’ve successfully completed similar projects where precision and synchronization were critical, ensuring that virtual models matched physical systems with minimal deviation. Given the urgency, I can start immediately and aim to have the system polished and ready for testing within two weeks. The focus will be on meeting your acceptance criteria, particularly achieving that <2% deviation during stress tests and ensuring real-time data reporting in Unity. Looking forward to discussing the details in chat.

Hi, I work across robotics control, digital twins, and industrial data systems, including PLC-integrated pipelines and simulation alignment. At this stage, the hard part is keeping deterministic timing between PLC execution and the twin while pushing cycle time down. Small sync errors between conveyors, sensors, and robot motion can compound under load. Maintaining stable OPC UA streams without drift or dropouts over long runs is another risk. Path fidelity versus real-world tolerances also needs tight validation. How is time synchronization handled between the PLC and Unity runtime? What’s the current variance source in the cycle-time gap? Are OPC UA updates buffered or strictly real-time? I can review this with you and move quickly.

Your project immediately caught my attention because it combines several areas I have worked with throughout my career: real-time systems integration, simulation environments, automation workflows, and performance optimization. I am a Senior Software Engineer with 9+ years of experience building distributed systems, event-driven architectures, real-time data integrations, and high-performance applications. While my background is primarily software-focused, I have extensive experience integrating complex hardware and software ecosystems, optimizing communication pipelines, and delivering reliable systems where timing, synchronization, and accuracy are critical. For your digital twin, my approach would be to first analyze the existing PLC-to-Unity communication flow, identify bottlenecks affecting cycle time and synchronization, and then optimize device state propagation, sensor handling, and path execution timing. I am particularly comfortable working with OPC UA integrations, real-time monitoring, data consistency validation, and simulation-to-physical system alignment.

Hi, Your project is exactly the type of work where a strong automation and controls background matters more than simply knowing Unity or PLC programming. I have experience working with industrial automation systems involving PLC logic, motion control, OPC UA communication, sensor integration, and simulation environments where the objective is to make the digital twin behave like the physical system, not just look like it. For this phase, I would start by reviewing the existing TIA Portal and Unity projects, analyzing cycle-time bottlenecks, conveyor synchronization, robot handoff timing, sensor response behavior, and OPC UA data flow. From there, I would optimize the PLC sequence logic and robot motion coordination to improve throughput while maintaining deterministic behavior. I can integrate the additional sensors and diverter gate into both the PLC and digital twin, ensuring live state synchronization and proper fault handling. Particular attention will be given to robot path planning and TCP validation so the KR 180 follows the updated envelope safely and consistently in both environments. Before sign-off, I would perform comparative testing between the virtual and physical systems, verify OPC UA reliability under load, and measure cycle-time deviation to ensure the twin remains within your <2% target during stress testing. I can begin as soon as project files and remote access are available. Regards,Remon.
